G'day Jock,
Yes. If you cut your 1/4" x 1" flat and two pieces of 1/4" round bar 1" long, then losely assemble them (easier said than done) then you will see how they fit.

I have always used a piece of nylon rope down the bore on compression stroke and both valves shut. Works for me.

I have been thinking about doing what you suggest next time I am in the gearbox, how much did you remove?
I presume you removed the output shaft and ground it carefully on a bench grinder?
At the moment the sun is shining and the bike is running well!

Thanks to everyone who helped me sort out this problem.
In the end I rebuilt the gearbox with a 10 thou shim which gave very little end float when cold and I could turn the output shaft independantly of the clutch shaft by hand when in neutral. The back wheel spins quite fast when on the back stand in neutral but 1st gear engages silently when the back wheel is on the ground.
I will ride it for the rest of the summer and monitor the issue.
